I orig. posted in Tech Disc. so I will give a quick history of my project.
I found my 1965 A1 in Craigslist buried in the Jeep section. It was only 20 minutes away so I took a trailer and bought it that day. The mutt had no data plate or title. The owner bougt it at a yard sale 6 months ago not really knowing what he was buying. He wanted a Jeep to cruise around his property. I have no idea how long it has been since it ran last but it has been a while. The Mutt is pretty complete and came with an additional power pack.

The gas tank was full on nastiness. After trying boiling water and de-greaser I resorted to splitting the tank today.

I cleaned the halves and removed the baffle. The tank is in remarkably good shape.
Off to get media blasted with a few other parts today

The Mutt has fairly good sheet metal. The tool box and floor pans look good. The battery floor is roached and I will need some patch panels for the sides. (Going to be giving Guy a call)

Painted black enamel very messily because it is sitting outside until my shop is finished.

Tank doesn't look to bad after all the rust is out. Gonna be a hell of a welding job!

I have no idea where all the rust came from. The tank was remarkably solid. The baffle prevented the big stuff from being able to be removed. I cut the spot welds on the baffle and removed it. I will make a new baffle and weld it in.
You are right, it is going to take a while to weld it back up.
On the plus side I know the tank will be clean and the weld will not be visible when the tank is installed.
I am going to seal the tank with POR 15 tank sealer so in the end it should be good to go.
I will be busy for a while with all kinds of projects on this Mutt.
I need to but some more spot weld cutters, the HF one lasted better than I expected though.

I installed the fording valve and started working on new vent lines.
I bought this Papco flaring tool from a aircraft maintainer a few years ago, it is awesome.

Got the gas tank back from media blasting today. The top half has some pin holes but will seal up fine.

Started painting some engine parts today. I decided to go with an A2 mech fuel pump. My electric pump has damage to the wire.

I welded in a new baffle today. I used 16ga steel for its construction and added a gusset.

Going to be a rainy afternoon so I will have to wait to start stitching the tank back together.

How are you welding it back, mig, tig or braze?

You are correct, my wife says I have to play outside. She gets upset when tools start to migrate inside...carb is on the coffee table. I told her I am teaching our 6mo/old daughter important life skills.

I am going to try Mig. I have a Miller 211 and it is pretty forgiving. going to try .024 solid wire with C25 and pulse weld it slowly. When I welded the baffle I used .035 flux core because that was already loaded and I did not have any problems with blow through on the tank (And I am not the greatest welding with flux core wire) If I start eating up the tank I will have it welded at a local shop.

You are going to want to back step weld it. The pulse will be good but do a small section then move to another area do that move to anther area. Keep rotating and adding to the previous areas in rotation and that will keep warping down to zilch. Once done fill it with water and put a couple pounds of air pressure to it and see if you have any leaks. No more pressure than that. If you have a leak do not try to weld over it unless it was a missed spot, cut that section out and redo it.

Thanks for the help.
I can't pressurize the tank because the top has pin holes. My thought was if there were any welding pin holes that they would be sealed when I coat the inside of the thank with the POR 15 tank sealer. I called POR 15 to see if I could spot seal known bad areas prior to welding (These would be in the cold zone) and then wash the tank with the sealer. They said that the product will not adhere to itself once it has cured.
What are your thoughts?

Can't help you there since that is what I would have suggested, You can always duct tape over the holes unless there are too many and if there are that many it may not be worth doing the tank. You really don't have to pressurize it but gas will find leaks that water will not go though and if you use gas or anything like it then you can't go back to welding.
